Ok I'm beating my head with my keyboard.
Whenever I try to save or do anything with the replay movie.
It tells me I cannot download as there is no .mov file extension.
HELP ME

When you save a replay, it saves it as essentially a demo file of that one life.
Once you edit it, you save it as a take.
Then you save that take as a movie. It will take time to save.

From here you have two options. Your saved movie exists as a MOV file in the replays/client/rendered directory of your TF2 folder, under the name the game gives it (map, date, etc). Or once the movie has been saved you can have it exported as a MOV file to anywhere you like under whatever name you like.

Both ways spit out the same movie.

I'm not too familiar with video files, if i'm using fraps to record clips from my demo how do I get it in the resolution you need?

don't use fraps, use either the replay system or the startmovie command, The recommended resolution is 720p

It's awfully difficult to collect footage for something epic like this when the places that you play don't support replay.

It's also difficult to run a community with servers that crash on an hourly basis
